That's 1 call per second?

I've run campaigns with 10 calls per second (36,000 per hour) on one
server sustained.  The manager connection drops from time to time but
I've built in stuff to deal with that.  Also, "show channels" does not
always show the number of channels.

How long are you calls?  What is the answer rate (i.e. how many are
picked up)?  You may be seeing a limitation on open file descriptors if
the calls are long.
